I have a potential donor of a 2.3 PZEV that I’ve been told is a terrible flowing unit, OR the 2.0 header, or the 2.5 fusion unit. I’m not adverse to modifying the end of the fusion unit to mate with the focus exhaust if needed, but will it fit against the firewall?
Will the 2.0 unit fit, and if so, does it need an adapter? Or should I search out a 2005-7 focus 2.3 unit?

Why not go with the obx 2.0/2.3 header?

Simple reason is I don’t see an issue with keeping the cat. Without sounding all Al Gore, I have two other cars that are my ‘fun cars’ and definitely qualify as ‘polluters’ - this will be my main DD and I’m intending on putting many many miles on it. It’s not a racecar, it’s a focus wagon. So I’d sooner run it with a cat.

Why not go with the obx 2.0/2.3 header?

I would think the 2.5 manifold would fit and be your best option. I know it will physically bolt up but am concerned about there being enough meat around the ports to seal.

What motor is in the car, I see no mention of that? And all the manifolds would fit. I would go with the newest unit as it is less likely to be plugging up.

yo if you want to keep a cat, I have a 2.3L ST header that I removed the flex pipe from. The ST's had the flex built in but it went bad. I removed it, and repositioned the flange to bolt to a separate flex pipe from FSWERKS (much like the piping that the 2.0L has stock). It will bolt up fine to the perpendicular 2 bolt flange that is right bellow the shifter in the cabin. Willing to sell it cheap since I'm not a pro welder, but it has no leaks and I ran it for a while. very nice sound and smell

the 2.3L header on the ST's is like a mini 4-2-1 header with a cat built in after the pipes converge. Has good flow for an emissions legal header, obviously not as high flow as a big OBX header.
