Sticking HVAC Door Fix

My '00 has had the HVAC door sticking so bad I can't believe I haven't broken the cables yet. Not going to yank the entire dash to fix it................so..........I butchered the HVAC cam to limit the doors to barely touching, then they quit sticking............



You can see around the middle of the aluminum joining plates (they are on both sides, 4 in all) where I cut the cam in two pieces, the two are now separated by 5/64" and that takes care of cam low, then because the bumping out also messes up cam high you have to adjust for that too, the two button allen head short screws serve as the new limits at the extreme ends of the slot. You want the gap as small as it can be to not leak air at the door, I tried bigger drill bits as sizing tools for the gap and progressively got smaller until the door just began to stick and then went back up one size. You move the button allens in the slot to do the same thing. Cam low is the door limit of the airbox door lever toward the front of car, cam high is the limit toward back of car.

It works perfectly, there is zero door and cable control sticking now where before you could hardly move it. The cam is located on the back of the HVAC cable head and you can have it off in maybe ten minutes, beats the crap out of yanking the dash to change the whole airbox.................and maybe $15 in parts in it. Of course I had to make the joining plates...........piece of cake.

Thank you for the provided fix that you have here. It's a very frustrating issue. I am not fully understanding the reason for splitting the cam itself. I would like to try and install the screws/bolts in a position along the slide to prevent the fully closed positions of the vent selector switch from happening. Do you see issues with that? Thanks again.

You can't put bolts in the red position as the cam arm must move completely across the slot there, you can only use bolts at the very ends of the slot. Meaning only one of your sticking positions will be fixed, not both. See the below pic. There are technically 3 position points modded there but they cover two physical locations, the door one way and the door the other way.

The door actuating arm in question moves forward and backward to hit a positive stop at either end of travel. They stick right when they hit solid, there was a foam tape used to seal the hit so no air leaks. The foam degrades to turn into sticky goo and it only runs the cable effort way up right when you are breaking the stuck door loose to swing it the other way based on the need there. Then it sticks to the other side.

If you limit the door to move as close as it can to be closed but not 100%, maybe only 95%, then no contact with the sticky stuff and all works smooth like a new airbox does.

Moving the cam out further then has the door not quite close all the way, it is barely cracked open.

Red lines are cam low (door arm forward)and the yellow and green are cam high (arm backward). Yellow is original cam high, green is the modded position backwards. The red joining line is the original cam low before pushing the cam out by splitting it. The cam pushed out requires about double the distance at the yellow green because going out makes those points off way more.
