Its pretty straight forward for the reseal. Just fill in the cracks. I just completed my 06 lights last weekend. This is a terrific write up, except the left hand light is a little more difficult to get at if you have the stock intake. I will post pics this weekend. I already get a ton of compliments.

I have a problem...

I took off all the black around the edges of the plastic and the back piece. Like the old sealant. Now, when I try to put them back together, they don't fit flush...like the back housing is about an inch away from the front (painted) housing...know what I mean? Should I just reseal them and hope for the best? lol

Also, I'm in no hurry as I have the 05+ projectors...those are next, but I need to make sure I do these right...

are you sure you completely removed all the old sealant? If you don't, you wont be able to get them back together, just like you are describing.

Ok, I know this thread is three years old, and if you made it this far - congratulations! I just took my 08 headlights apart this weekend and I will vote for the 300' for 20 minutes bake time. I did my first one at 200' for 10 - 15 and it was a complete bi$%ch. The second one went in the oven (strange looks from the family for sure, even the dogs cocked their heads) at 300' for 20 minutes. Minimum prying and pulling had it 3/4's off when I put it back in for another 10 minutes and that was that, it's off.

Now I was getting into them for a slightly different reason though. I installed two LEDs in each headlight (one under the center of each cross piece), facing back in towards the chrome reflector. Now I just need to see if my LEDs cause any flashing LEDs behind me. If I get pulled over, I'll just swap the Blue LEDs for bright clear ones and make that chrome reflector look like an atomic flash.

I just did this project last night, and it is a pain in the a##. it took me about 7 hours just to finally get them siliconed together. the wireing harnesses didnt have any problem being in the oven if thats what you were wondering about.
Your fingers will hurt very badly after you are done with this
