This is probably the way I'm gonna go because I think I used a exhaust assembly paste to put the exhaust together...although I can't remember if I did use it or not. Either way it's gonna be a pain to unbolt it.

Did raising it the 1" bring it up enough to sit flush?

It can't be flush, it will always sit under the bumper and just hang down there

I didn't mean flush exactly just meant snug with sufficient room lol. I guess what I am trying to say is, if the plastic is in the way how do I cut out the right sized hole without just eye balling it? I thought I would raise up the exhaust to see where on the plastic it hit and then measure the exhaust tips and cut just that much out, then more if I needed. My worry is I'll cut out the plastic and then the exhaust won't sit nicely because I cut the wrong place or I cut too much.

You can trace the exit of the tip placing the bottom flush with the bottom

I used some. Not the fswerks stuff though. Basically you want something that Is either so expandable and hard that It will never Crack and fall apart, or you want something expandable that remains flexible

Anyone Cross-drill out their Muffler?

I had a Corvette a few years ago and found through a forum a way of drilling out the stock mufflers. I did that and it worked really well for moderately louder sound without droning or crackling. The method was to drill a one inch diameter hole in the muffler can over the area where the outlet pipe runs through. Then using that hole as an access port, drill a smaller (3/4 I think) hole clear through both sides of the outlet pipe inside the can. Then a metal snap in cap was installed with high tem silicone in the hole in the can to seal it.

Has anyone tried a similar thing with the Focus? Or does anyone know of a cutaway diagram/photo of the stock muffler (lunchbox)?

I did install mine without and ran it like that for a year.. Lets just say it sounded awesome because all the leaks made a pretty sweet backfire/pop noise...

I just redid it (with paste) around april and have had no leaks, noise went down, and I went from 30 mpg to 33. Get the paste, do it right once. Or have it welded. I was told you didnt need the paste and it was just to suck some extra $'s out of you.

Exhaust works sucks, i hate doing it and I ended up pissing with this set up alot more than I ever wanted too.
