Climate Control Module removal

Okay, so I got my new climate control knobs today...(see this thread)...thought I'd pop them in. The first two went in fine and looked great. The third, well, *snap*. The directional control was stuck on foot. Here's my adventure trying to remedy the situation.

First, it's important to know that the climate control is just about the first thing installed in the console. To remove it, you must remove the radio fascia, the shift boot, and pull back the right and left trim pieces of the console. From here you can access the 3 Torx screws to remove the climate control panel.

Take the climate control unit to the bench to see if I can jury-rig the pieces into working again.

This is hopelessly more complicated than I imagined. I was hoping for a couple of large potentiometers, but no.

Looking further at the component parts, the stem and the pinion
stem:

There is a flat on the pinion that mates to a pot on the circuit board. The little ridges on the bottom of the stem give the switch its feel.

IF YOU MAKE IT HERE, YOU HAVE MOST CERTAINLY RUINED YOUR CLIMATE CONTROL UNIT. You have to know at what angle the Circuit Board potentiometer zeroes out with respect to the Pinion. The Stem must also be in its "zero" position. You have to "adjust the timing" of these 3 parts simultaneously in order to get the switches to work in their correct positions.

What's the point of all this?
The stems (and pinions and retaining clips inside the housing) are not sturdy enough to tolerate the knob disassembly required to put the cool knobs on.

80% of us will probably not have any problems with simple knob replacement, but I am in the 20% that now is on the hook for a $300+ climate control unit, all because I wanted cooler knobs.

Don't get me wrong, the new knobs looked amazing. It just wasn't worth the ultimate time and effort.

Any Ford folks out there want to help a brother out? Hello? Anyone? I can make cookies...

This was useful - I was considering the swap because it looked so simple...but I'm not interested in the new look enough to risk having to replace the whole unit (even though it looks like they aren't that bad on ebay - thanks thejordan).

Sorry I haven't updated sooner.
I was mistaken about the cost of a new Climate Control Unit. The manual unit is about $60 from the dealer. I got a used one on eBay for about $45 shipped.

I am now very good at disassembling the console. I managed to take it apart and put it back together twice (the fan harness fell off the first time) in under an hour!

Big thanks to AeRO_84 for the knobs. They look great.

Some notes from my experience:
1) When attempting to swap knobs, BE SURE they are set all the way to the left (or right, either works) because there is a catch on the driven gear (white) that will prevent it from popping out.
2) If you get the whole unit apart, you can re-time the gears by setting them straight up (12:00). The driven gear will pop on just fine in this configuration.
3) I now have a spare control board that I am thinking about modding. Blue LED for the A/C and Red for the recirc maybe.
4) The console is actually quite easy to take apart once you know how. Just be sure to keep track of your screws and parts.
