Took my Ti into the dealer this morning for the wiper and trans recalls. Also had them repair my headliner noise as well said I heard a slight noise up front at low speeds. They called me back telling me that they are going to replace all the front suspension, they told me they know of a problem with the struts so I said fix it. Ill get the car back this Friday, keep you all posted

Had it done. Sounds better for a couple weeks then gradually worse. I'll keep my fingers crossed for you!

What exactly did they change? Just the struts?

Just a shot in the dark. I'm trying so hard to figure out what's rattling in there, it seemed like the engine was a good culprit. There's so much extra space in the front end, so frustrating. Thanks though, saved me $50 and 30 mins of install time.

Here's what the service work sheet says from the first time it was in the shop for the noise:

"Customer states there is a rattle noise in front suspension when going over bumps 20mph and under mostly:
TSB 11-11-2
5310/CC07
111102B 2.1
111102C 1.5
Verified concern. Pinpointed noise to both front strut assy. Replaced both front strut springs and strut bearings per TSB. Checked caster, camber, and toe. Test drove to verify repair. Ok..."

This time the sound went away for a couple weeks then came back.

Then I took it back (it was in the shop for 21 days) and this is what was done and said on the sheet:

"Customer states there is a rattling noise at front sups at any speed bumps. Test drove to verify concern. Contacted tech line for known concerns. None present. Peformed abnormal noise diagnosis, pinpointed noise to from t struts. Replaced both front struts. Test Drove. Some noise still present. Performed further diagnose. Replaced both front sway bar links. Test. Drove. Some noise still present. Test drove two other vehicles same year/model, same noises present. Normal characteristic to vehicle..."

When I got the vehicle back it was the same as when I took it in the shop. Now you can see why I'm frustrated and why I have a strong distaste for Ford at this time.

I recently took it back to a different dealer to get my rear seat replaced (part is on order) and they told me that everything looked ok in the suspension and that it's just a characteristic of the vehicle. (horse shit, you've been manufacturing cars for over 100 years and this is the best you've got?)

Ford CSM, where's a reply to that?

What about a side engine mount?

I might be onto something here...

I will need to remove my struts and re-align my strut bearings to test it, though. Not sure when I'll be able to get the car up on a lift to do this.

There's a nub on the spring side of the strut bearing that needs to be lined up with the very end of the coil spring. If this isn't lined up, according to Mazda3 and C30 owners, it will cause a clunking that I imagine is very similar to ours because the strut bearing is unevenly loaded.

Mine currently aren't lined up, and my passenger side is further out of alignment than my driver side. Granted, I've replaced my springs myself and failed to note the position of them when I disassembled the factory setup, but I have a strong feeling this could be the culprit.

It's easy to check, if you know what to feel for.
