bump, dealing with similar issues in my 05 zx3. This is a helpful post. I am hoping I can get the car to Ford to check the wiring and/or get the parts before it kills my brand new battery.

What is IIRC? The voltage regulator is within the alternator (same part)? Autozone guy tested some stuff and said alt putting out only 50 amps, should be more like 90-110. He also said voltage regulator dead. Battery tests weak, but OK. I have battery light on and cleaned a little corrosion on the positive terminal. Car starts fine and runs perfectly.

The pigtail connector is intact. I guess I need a new alternator? Damn, I just replaced it about a year or so ago!

I need to know before I buy an alternator. Maybe I just need the voltage regulator. Anybody know?

Voltage regulator is inside the alternator and is an internal part of all current vehicle alternators that I am aware of. Unfortunately my brain can't hold all info lol or I would tell you for sure, but the Foci is internal.

Sounds most likely. Have it bench tested when you take it in. Would hate to have you take it out and put a new one in to find you still have the same issue. If it tests good outside of the car then you'll need to check the wires for continuity and tracing for breaks and such, the corrosion can be inside the wires as well though it sounds unlikely if you only had a minimal amount.

Can someone tell me if its possible to take an alt apart without hurting the internals? I want to remove the shell to have it powdercoated!! And help would be appreciated. Nice write up as well guys!!
