My friend is the quality control engineer for the company that makes the Focus/Escape/C-Max struts. I know they had qc issues at launch, especially at their mexican plant. He was worried about future issues. I will call or text him today to see if he has any additional insight.

I have this clunking noise only when I have passengers in the car. When I am alone, behind the wheel, no clunks at all. When I or someone else is sitting in front, I hear a very distinct clunk noise comming from the right wheel assembly. I hear it very clearly when taking a right handed 90 degree corner, I have yet to test it on left handed corners. Strange.

I'm still betting that most of these problems have to do with bolt stretching and loosening. People could have different noises from different bolts. There is a lot of stress on front suspension componets, and the weak link is, in fact, the bolts/linkages. The problem is that bolt replacement with the current OEM product will only be a temporary solution. If its the same part, the problem will return.

I asked the service manager to replace the passenger side mount and he brushed off that idea, claiming it was definitely coming from the suspension. Ford even suggested they replace that part. I might try and push this again.

Great, I live in Texas. It's already pushing 100.

It is going to be a waste of time. If they are replacing the struts, bearings, etc with the same components, the problem will return. They need higher strength/quality parts.

I agree and even told my Service manager that but it seems to be a necessary evil in that they have to at least make an attempt with this first before they can come back at Ford and say that didn't work. I guess the more Repair NO FIXES Ford PAYS FOR the better for our case.

Dysan911, I agree. All we can do is tell the dealership that we are having issue and it needs to be fixed. A temporary solution that leads to a permanent one is a start.

My car goes in next week for the 12B37 recall (which I didn't even know applied to my March 2012 Ti Hatch!) and also going in to have a road test and address the clunking.

Spoke with the Service team lead on the phone for about 15 minutes, he was really curious about the issue. I told him that I would bring some extracts of posts from here (things that were replaced with/without positive results). I was really happy that he was that receptive - although I know I'm headed to many trips to the dealer for trial & error. At least, the dealer is just at the end of my street. I can't complain!

Will keep you guys in the loop.
