Valve cover gasket problem

I have a 2003 Focus SEE 2.0 liter engine. I had the engine replaced with a remanufactered engine due to an out of the blue valve suck and it sucked! Ran beautifully until it didn't. The remanufactered engine is from S&J Engines, 7 year/100,000 mile warranty which is great. So, the problem is when I took it in to have the break in oil replaced at 500 miles it was found that the valve cover gasket is leaking and does not fit properly. The previous gasket had silicone on it to fix that problem. Mechanic has even called Ford to find one to fit. Anybody here heard of this? If so, how did you fix it?

Moved to General Tech Chat for the repair question.

In 2003 it couldn't be a Duratec and also a 2.0, but that leaves SPI (my guess) and zetec as the possible engine types. Which one you have can help with answers.

Thanks for putting this in the right forum. Accessing on my phone and it isn't easy :) it is a dual port and not a zetec...2003...the year they made the funky engine that sucks valves. The mechanic says the valve cover gasket is the right one per the books but does not fit. How can that be?

I'm thinking of model year differences being possible, and that type engine was used in Escorts before in the Focus as well.

Don't know enough of the details myself, a helpful parts store might be able to look up alternatives on hand for matching.

No exact details of engine type installed verses exact type of valve cover being mated; so the fitment might be wrong based on;

* wrong engine for the right valve cover
* wrong valve cover for the right engine

If both are a "close" or an exact fit, sealant should do the job.
If both are an exact fit, there is a gasket for that (( right? )).

If both seem correct, and both parts are misfitting; something is warped. So, replace the engine or the valve cover.

Nice analysis, I'd only mentioned/thought of the wrong model year entire scenario.

Mix & match of parts that don't fit right together is another possibility I hadn't thought to mention. (along with damaged cover possibility)

It is possible to bend the valve cover...uncommon, but possible.

I haven't had any problems with fit on my Zetecs, but I know some people have had to use a tiny bit of RTV sealant on the corners to keep the oil from seeping out.
