2000 Ford Focus ZX3 - Project ZX3 TLC

How I Aquired the Car:
Traded my 2001 Ford Crown Victoria P71 Police Interceptor with 232,XXX miles for this 2000 Ford Focus ZX3 with 194,XXX miles. I was looking for a fixer-upper that got better gas mileage.

What's Wrong with it?:
- Paint on the car was completely oxidized.
- Windshield has a spider-webbing crack at the rear-view mirror.
- Some dings and imperfections on the paint.
- Surface rust on the drivers door, rear quarters, and hatch.
- Rear hatch handle missing.
- Misc interior trim pieces missing.
- Front struts blown.
- Broken drivers-side control arm (happened on the way home).
- Check Engine Light.
- ABS Light.
- Airbag Light.
- Driver / Passenger mirrors screwed on with drywall screws.
- Passenger door handle does not work from the outside.

First Impressions:
Not that I wanted another project, or to have to dump a ton of money into a car, most of the items on the list were cosmetic, and fairly cheap to fix. The mechanical items on the list are pretty easy fixes with some normal maintenance.
P.S. - The car did not look nice and shiny like the pictures attached.

Project ZX3 TLC

Week 1 - Accomplishments:
- Replaced drivers side front control arm.
- Replaced spark plugs.
- Changed oil.
- Cleaned throttle body.
- Shampooed complete interior.
(Headliner, carpet, door / panel inserts)

Week 1 notes:
- Oil filter was dated "in sharpie" / "11/11/12"
(Yes, that is November 11th, 2012)
- Spark plugs were far overdue.
- Throttle body had a lot of residue on the bottom side of the butterfly.
- Transmission fluid very low.
- Underside of the engine very greasy.
- Found the PCV hose was collapsing when engine was running.
- Found that welds for hangers on the mid-pipe were both broken.
- Found that the drivers seat does not match the others.
- Found that the passenger seat recline / tilt levers / shafts are both broken.

Week 2 - Goals:
- Work on wet-sanding and buffing the rest of the car.
- Sand and primer any rust spots on the body.
- Replace passenger-side control arm.
- Replace front struts.
- Replace rear shocks.
- Replace PCV hose and valve.
- Replace transmission fluid, filter, and pan gasket.
- Find a rear hatch handle / trim assembly.

Week 2 - Accomplishments:
- Replaced passenger side front control arm.
- Replaced front struts with Koni orange.
- Replaced rear shocks with Koni orange.
- Replaced PCV hose.
- Replaced PCV Valve
- Replaced cracked passenger headlight.
- Installed rear hatch handle from salvage yard.
- Replaced misc. missing items from interior.
- Welded broken mid-pipe hangers.

Week 2 notes:
- Noticed the divers side rear suspension is sagging.
- Making notes of items that could use a coat of paint.
- Test drove and found a top-end stumble.
(RPM's rose, but the transmission seemed to lag behind)

Week 3 - Goals:
- Continue wet-sanding and buffing the car.
- Replace transmission fluid, filter, and pan gasket.
- Price complete set of coils for front / rear.
- Fix driver / passenger exterior handle rods.

- Replaced drivers side door weather stripping.
- Replaced ignition coil.
- Replaced fuel filter.
- Completely cleaned airbox and components.
- Degreased engine / transmission.

Week 3 notes:
- Weather stripping leaked a little, someone had been picking at it.
- Fuel filter was bypassed by previous owner.
(Fixed a majority of my dead stop and WOT stumble / bog)
- Engine / transmission were completely covered in grease / grime.

Week 4 - Goals:
- Continue wet-sanding and buffing the car.
- Find complete set of coils for front / rear.
- Fix driver / passenger exterior handle rods.
- Weld broken rear exhaust hanger.
- Fix rear wiper - possible bad relay

Week 4 - Accomplishments:
- Replaced passenger side inner fender well.
- Fixed rear wiper issue - blown fuse.
- Fixed driver / passenger exterior door handles - needed adjustment.
(Passenger exterior door handle spring was full of gunk)
- Fixed exhaust wobble - two new universal hangers.
- Added buttons to front seat belts - no more seat belts falling to the floor.

Week 4 notes:
- Front sway bar end links need replaced - rattling noise.
- P0420 CEL came back.
- Car idled rough after 30 minute drive when parked - stalled in driveway.
(Plugged EGR top hose - idles and responds better - still has hesitation)

Week 5 - Goals:
- Install new driver / passenger mirrors.
- Troubleshoot EGR and hesitation issues.
- Commuting to work with it this week - fingers crossed.

As far as sway bar end links, I would suggest getting Moog end links. They are much beefier than the stock units and they usually have grease fittings on them.

Week 5 Update 1.0:

- Drove to work fine in the morning while it was cool.
- Got 3/4 of the way home and the hesitation got bad.
(Temps are around 80-90. Temp gauge was reading average temp.)
- Died 3 times before I could get home, had to keep my feet on the brake / gas at stops.
- Testing EGR Valve, Solenoid, and DPFE Sensor before putting anymore money into it.

Week 5 Update 2.0:

- EGR Valve arrived from Jegs today - listed for the wrong vehicle - shipping back.
- Picked up the correct EGR Valve today at the auto parts store.
- Car runs, idles, responds 100% better.
- Driving to work tomorrow to see if my 25 minute commute will help the car show its real colors.
