I have had a rattle under my car for a bit and I finally got around to getting to the bottom of it yesterday. I must say, I was a bit supprised what I found. And, I wonder how it happened and if it's going to happen again.
There is a bracket on the upper side of the cat. It is acctually two brackets, which bolt together, then connect to a bracket welded on the cat. This assembly then attaches to the subframe. It has two lower bolts and one upper bolt. Well, my bracket has broken around the upper bolt. I think this is really pretty strange. I took the bracket off for right now, the exhaust is really rigid without it, but how did it break?

So all this bracket does is hold the cat in place? Would it be possible to take a pic of where the bracket came from as a reference, so that we know where to look.

It is really pretty hard to get to. It does hold the cat in place, but without it, there is still no movement. I have it off now. The pic I added is the orientation it sits in the car, the curved surface mates to the back of the cat. I kind of wish I would have taken a pic when I had it up in the air. Maybe I will get one, when I try to put the new one on.

I removed the bracket when I put my ORP on (made it easier to remove the cat).

Just ordered this part and Ford has released a new updated part.

Then logically it must be doing something other than holding it in place if the cat remains rigid. And if its rigid then what caused it to fail???
Very, very weird. Do you drive in snow and salted roads?

That is the same thing I am wondering. I live in TN, where there is very rarely snow, and they don't have salt. The car was originally purchased in Atlanta, where I got it. I did take the car back to MI once last summer, but I thought it looked pretty rusty. I am wondering if it doesn't fail, combined with the weak motor mount that allows the motor to rock so much.

That bracket breaking lose is a common problem w/ these cars. I've had mine off for about 30k miles with no issues. Mine broke lose and rattled like a a mofo!
